Putting 81mm pistons in a 1.6, doesn't make it a 1.8 .

because the walls of the cylinders will be paper thin.

if you measure the walls between 2+3, you've got about 4mm I reckon, so 2mm from that, HALF of the wall thickness would mean the explosion in the cylinder would destroy the block.

I don't think so, due to the compression rate.

I would of thought it's be ok running low boost, 150bhp maybe.

I wouldn't.
I'd love to have a turbo 1.6. People i've spoken to say it's a bit hit and miss with reliability though.

without a doubt!! but i'm sure if your not ruinning silly amount of boost and have it mapped correctly it can't be bad.
I was talking to a mate who has a zetec s and a few people from the owners club have got turbo's on theirs, running around 7psi and it makes good gains whilst keeping reliability. I'm sure a turbo running 7psi would be more reliable than tb's at 8500rpm!!!

Its a good engine to turbo, just a lot of people cut corners and don't do it properly.
A properly turbocharged 1.6 16v will respond just as well as a turbocharge 1.8 (just like that aussie C turbo).
It just needs to be done properly, not just banging on an IC, putting 3 head gaskets and putting in a 5th injector... (AKA Courtenay style).
As for 4mm clearence, your right, i wouldn't want to half that distance but add a shed load of head just in front of it.... I'd go with aftermarket pistons, same size.. But then again, i'd go for a decent manifold etc to start with and not that kit.

So, whats the best way to do it properly?

Put tb's on it, dont run a silly rev limit, much better car

Are turbo 16Xe's that bad then, or just too expensive to do?

No more expensive than any other engine to turbo, its just no-one does it.
A smallish turbo, capable of running up to say about 300bhp (T25? T3? Im not up on turbos).
Half the TB kit Injectors, FPR, new pistons, rod bolts, some flowing of the head (not neccesary, but while its apart), a good manifold, also accompanied by a Mantzel or similar to increase the flow rate.
JR, for track yeah its FAR better, but for fast road, you can't be a turbo (as most "plays" will happen on a motorway or such).
7psi is the standard "turbo upgrade" boost level (using 3 head gaskets). Uprate all the internals as you would a mild TB setup and you should be able to run 7psi all day, maybe even up to 10-12....

Right. So whats the estimated power for that set up then?

160-200 depending what boost levels, what cams, head work, management and fuel setup you use.
No reason why a mild setup 1.6 won't see 160bhp with minimal lag.
I remember Lukes old 1.6 (Smoothie_SRi) ran at 13psi and ran an F13 box and that done a mid 7 to 60mph but should have done 6's... Topped out on the 117mph limiter with no problem and in a bloody short space. F15 recommended
Pulled hard from 1000-6000rpm easy.. Ran bloody well.

for the same price you could be running a 160-180bhp TB 1600 on the standard bottom end without half the worries of the turbo engine

Them smallblocks eh JR, would never stray from them and go to one of them nasty big blocks... Cos you would always prefer the engine that came with the car
So overall debate is, NO ITS PANTS, put in a LET.
