As you can see I have a hole about 10mm by 20mm.
This was all "welded up" in the summer but I thought id see if it would withstand the test of a slight knock with a screwdriver , and alas the screwdriver went straight through it 
Now , I'm going to weld this back up my self, properly !
Whats the best way of doing this ?
Do I cut back around the hole untill "sound" metal is exposed , then plate over it ? ?
How thick should the plating be ?

plating about 1.5mm, grind back till you find something good to tack onto, then weld it up! remember to tack it in several places before you weld the whole lot up to avoid any warping of the plate.. and to avoid too much heat bulding up.

yes, cutting it back, and welding 2mm plate in woulc do.
BUT, with it being where it is, I'd DEFINITELY not be doing it myself.

its right near a vital suspension mounting, if too much amps is used when welding it could actually be made worse, or even weaker! just be careful or if in doubt get a decent garage to weld it.

yeah just have a practice on some thin plate before you start then you'll know how many amps to use. good luck

not good. first blast any rust off with a wire brish in a drill, a good zinc based primer 'davids zinc 182' is very good, a couple of coats of that and left to dry or an etch primer. then a few coats of the hammerite underseal with added waxoyl will sort it.

Well dodgy, I got no advice about actually repairing it properly; she's one of my favourite cars on the site as you know.
Thingis , a couple of bad speed bumps could really cause damage if not done properly but I do know you've shelled out loads on welding before now. Good luck with it mate.

To seal it in, slap a bit of etch primer on it, then some paint, then some under seal. You can put a bit of waxoyl ontop of that too

All welded back up on wednesday night.
Withstood the hammer test , Im well chuffed
|
